If you're here because a Danfoss pressure switch is acting up—or because you're about to order a replacement—this checklist is for you. It's not a complete engineering course. It's the list I wish someone had given me before I wasted a pile of time and a fair amount of money on avoidable mistakes.
I've been handling pressure switch orders and replacements for about eight years. That sounds impressive until I admit how many of my early years involved returns, rework, and an $850 mistake that still makes me wince. So I turned it into a checklist for our team. Here's the field-tested version.
Before the Checklist: Let the Switch Tell You the Truth
Here's the thing: most pressure switch problems are not the switch's fault. A switch that trips unexpectedly is usually the first symptom of something else—a dirty filter, a refrigerant mischarge, bad airflow. Replace the switch without finding the original problem, and the new switch will trip too.
People think a bad pressure switch causes the system to cycle. Actually, the cycle often causes the switch to trip. The switch is a messenger. Shoot the messenger, and the real problem stays.
That's why the first step isn't "buy a switch." It's "read the system."
Step 1: Get the System History Before You Order
Is this the first pressure switch on this unit, or the third? If it's the third, ordering the exact same part is not a fix. Something is causing the trips.
- Check the air filter. If there's a 16×20×1 filter in the unit, pull it out and hold it to the light. A clean vs dirty air filter can change static pressure enough to make a Danfoss pressure switch look like it failed.
- Look at the operating log. Does the switch trip at startup, after an hour, or only on hot afternoons?
- Record the actual pressures. Use a calibrated gauge, not the scale on the switch dial.
I skipped this step once because I was already "sure" it was the switch. It cost me $450, a 16×20×1 filter was the actual fix, and the switch I replaced was still sitting in the trash. (Not the switch's fault. My fault.)
Step 2: Identify the Exact Switch Style
Not all Danfoss pressure switches are interchangeable. A general-purpose KP35 is not the same job as a Danfoss oil pressure switch. They may look similar in a catalog photo. They are not the same part.
Three things determine if a replacement works: range, reset, and connection type. In that order.
- Pressure range. The model number tells you the family, not the setpoint. For example, the Danfoss KP35 pressure switch is a common workhorse, but it is not a one-size-fits-all part.
- Connection type. Thread size and port style need to match what's on the line. Wrong connection means leaks, delays, or both. Not ideal, but fixable if you catch it before installation.
- Switch function. Is it a high-pressure switch, low-pressure, differential, or oil pressure switch? An oil pressure switch compares pump pressure to crankcase pressure—that's not what a plain single-pressure switch does.
If you're ordering a Danfoss KP35 pressure switch, read the full product code. "KP35" alone is not enough. The code covers connection, reset, scale, and contact rating. I once ordered 12 units by model family alone. The price was right. The reset function was wrong. All 12 went back.
Step 3: Confirm Reset Function and Contact Rating
This is the step I add for every new team member. The range can look right. The thread can look right. But auto reset versus manual reset often makes the difference between "works" and "comes back tripped at 2 AM."
- Auto reset: The switch re-closes when pressure returns to normal. Fine for some systems, risky for others.
- Manual reset: Someone has to press a button. Safer for fault conditions that should not auto-clear.
- Electrical rating: Check the contact rating against your control circuit. A switch with the wrong rating fails early.
So glad I checked the reset function on my last order. Almost went by memory, which would have meant six manual-reset switches for an auto-reset job. (Dodged that bullet.)
Step 4: Set the Setpoint with a Gauge, Not by Feel
The adjustment knob on a Danfoss pressure switch is convenient. It is not a precision instrument. The scale on the housing is for reference, not calibration.
Set the switch with a known pressure source and a multimeter. If you don't have a test rig, set it after installation while watching a calibrated pressure gauge. That sounds obvious. In my first year, I turned a KP35 knob until it felt right. It wasn't right. The customer's system cycled all afternoon, and I learned how long it takes to get a service call back.
Step 5: Check the Air Filters—Even When It Doesn't Seem Related
This is the step most people ignore. On HVAC and refrigeration units, the air filter is part of the pressure switch system. A standard 16×20×1 filter doesn't look like a heavy piece of equipment, but its pressure drop becomes real when it's dirty. This is where the small-order thing comes in. A single Danfoss pressure switch is not a huge sale. But that doesn't mean you should accept vague product numbers or a supplier who says "they're all the same."
When I was starting out, the supplier who treated my $180 order seriously is the one I still call for larger orders. Small doesn't mean unimportant. Small means someone is trying to solve a problem. A good supplier asks what system it's going on, what pressure range you need, and whether you need auto or manual reset. If they don't ask, find another supplier.
After the Work: Three Things Before You Leave
Let it cycle. Watch the switch through a full startup and shutdown cycle. Don't pack up after one successful trip.
Recheck the filter. A week later, the pressure switch will tell you if the filter maintenance is working.
Document the setpoint. Write the actual setpoint and reset values on the panel next to the switch. (Note to self: do this on every job, even the hot attic ones.)
The frustrating part of pressure switch work is that the same mistakes show up again and again: wrong range, wrong reset, and ignoring the airside. Good news: all of them are avoidable. The checklist never kept me from feeling hot in July, but it kept me from replacing a KP35 with another KP35 and expecting a different result. That's something.
